The mast chain is one of the most safety-critical parts on a forklift, and one of the easiest to overlook, because it works quietly in tandem with the hydraulic lift cylinder every time the forks go up or down. When a chain stretches, corrodes, or a link cracks, the failure is rarely gradual. Here is what to watch for and why chain condition belongs on the same inspection as your hydraulic system.
How the mast chain and hydraulic system work together
As the hydraulic lift cylinder extends, the mast chain routes over a sheave at the top of the cylinder and pulls the inner mast (and the forks) upward. The chain carries the full working load in tension while the cylinder supplies the lifting force, which means chain wear and hydraulic wear tend to show up around the same service intervals. A leaking cylinder seal or a worn chain often gets diagnosed in the same visit for exactly this reason.
Signs your mast chain needs attention
Watch for uneven link spacing (a sign of stretch), rust or dry, cracked links from lost lubrication, one side of a dual-chain setup sagging lower than the other, a clicking or grinding sound during lift, or forks that tilt slightly under load. Any of these should stop the machine from lifting rated loads until it is inspected.
Why stretch is the real danger, not just breakage
Chains are typically rated to be retired once they have stretched about 3% beyond their original pitch length, well before they are at real risk of snapping. A stretched chain no longer seats correctly on the sheave, which accelerates wear on both the chain and the hydraulic cylinder's sheave surface. Waiting for visible damage means you have already been running the machine on borrowed time.
Keep chain checks on the same schedule as hydraulic service
Because the chain and cylinder wear together, the most reliable habit is inspecting both at once: check chain tension and lubrication whenever you are servicing hydraulic fluid, filters, seals, or pumps. Skipping one while maintaining the other is how mismatched wear sneaks up on a fleet.
