Step-by-Step Hydraulic Pump Replacement

  1. Lower the forks fully and shut off the forklift, then disconnect the battery or remove the key on an internal combustion unit.
  2. Relieve hydraulic pressure by cycling the lift lever a few times with the engine off to release any residual pressure in the lines.
  3. Locate the pump, typically mounted near the transmission or driven off the engine, depending on your forklift type.
  4. Drain the hydraulic reservoir into a pan, or clamp off supply lines if a full drain isn't practical.
  5. Label and disconnect the hydraulic hoses from the pump, plugging the open fittings to keep dirt out of the system.
  6. Remove the pump's mounting bolts and, if applicable, separate it from its drive coupling or PTO connection.
  7. Remove the old pump and inspect the drive coupling and mounting surface for wear or damage.
  8. Install the new pump, using new O-rings or gaskets at the mounting surface, and torque the mounting bolts to spec.
  9. Reconnect the hydraulic hoses in their original positions, making sure fittings are clean and properly seated.
  10. Refill the hydraulic reservoir with fresh fluid to the correct level.
  11. Bleed the system by cycling the lift and tilt functions several times without a load to purge trapped air.
  12. Test under load, checking for leaks, unusual noise, and full lift speed and capacity before returning the forklift to service.

A new pump won't solve problems caused by a worn control valve, degraded hoses, or contaminated fluid. If you're already replacing the pump, it's a good time to inspect hoses and fittings for wear and confirm the fluid is clean, since a new pump pushing dirty fluid will wear out again quickly.
